I have modified my stock 600 muffler. The much-awaited write up and

Not sure about that, I've got other ideas for my 600 airbox.

The battery has to go somewhere and it's mounts are integrated
into the airbox.
If you can mount the battery somehow without the airbox then I don't
see any problems with removing the airbox apart from water splash
considerations.

The Dynojet kit supplies a drill to enlarge the slide hole to match
their jet parts along with instructions.

Subject: (klr650) Frozen Gas Cap
Good morning, this morning, in the sub-freezing tempratures of the suberb of
Montreal, I got ready for my daily commute. On my way to work, I stopped at a
gas station and it became quite clear that I was not going to be able to unlock
the gas cap, I counld'nt even insert the key. How would someone got about
unfreezing the gas cap lock ? A blowdryer seemed like a good idea but I did not
have one on me at the time. Any suggestions? I would have continued to work on
reserve if a car had not pulled beside me at a traffic light saying that I
should turn on the lights on my bike because he could barely see me, another
blown fuse I guess.

Around here (Northeast PA) we keep a spray can of "windshield de-icer"
handy for the winter.
You just spray it into frozen locks and it will thaw them out.
It is just alcohol, I think. I've used it in all kinds of frozen locks
over the years and it always works. It sometimes takes a minute or two if
the lock is heavily iced. Just keep spraying and gently inserting/turning
the key.
Don't use heat or open flame near a gas tank.

O.K. .. there is kind of simple scenario ... Our two bikes reached 12k on
odo .. and there is a time to check valve clearance right?...
Last time we did that that was Moab this summer ... They were tight but
still within a spec ..
O.K.. this time they were TOO tight ...
I spoke with Fred .. use shim calc .. get best shims I could and finally
set valves RIGHT .. almost in the middle of spec .. just a bit on the loose
side .. taking under consideration that they will get tighter over time ..
right?
And guess what happened ..
Well first of all ... ---- BIKES STARTS AND RUNS BETTER ... that is the
most important :-)
But I HAVE GOT A CLICKING NOISE on both bikes .. which I DID NOT HAVE
BEFORE ... !!!!
IS THIS A NORMAL BEHAVIOR OF WITCHED GIRFRIEND-THE KLR REALLY IS ...You
squeeze Yourself to make her happy and see .. what You get in return ?
Maybe I should have this "NOISE" in the first place ...
I am telling You ... clicking noise .. just like loose valves ...

What I did was take a suggestion from the list and drive a rod into the tail
pipe pushing the spark cone deeper into the muffler, knocking it out of the
flow path. I can't say this was the best method as I have only a slight idea
where the cone ended up, I suppose it fell down into the expansion chamber.
I can't hear a rattle, so maybe it is lodged somewhere. I could feel a
resistance then none when I was pounding the rod into the pipe opening. Some
one on the list did some precise surgery on the stock muffler, removing the
can and drilling specifically placed relief holes, this same person is the
on that supplied the diagram. I think the archives could help here.
Maybe another look at the drawing could help. The rod went into the left
side of the diagram, striking the cone about mid-way and continued sliding
it past the open end on the right.

Kris, Czesc. Yes It's normal and to be preferred over tight valve
quiet. You didn't mention how tight your valves were but if you loosened
them any appreciable amount a highly trained and sensitive ear like yours,
not overly abused by rock music should hear the difference. BMW types get
off on valve clatter. I remember a loyalist reviewing the then new oilhead;
he was relieved the valve clatter was still there. Give bewitched Mariola
