Subject: (dr350) Baja Designs Kit Problems
Hello,
A technical question regarding my recently installed Baja Designs dual sport
kit.
I recently purchased a 1998 DR 350 dirt model new from the local Suzuki dealer
who also installed a Baja Designs Dual Sport Kit to make it street legal. I
seem to be having problems with the kit that the dealer can't/won't fix. The
conditions I am experiencing are "winking" headlight when the turn indicators
or brake lights are turned on, dim headlight at idle, very little sound from
the horn, and a tail light that lasts about 30 seconds after power down. The
dealer says they have checked the charging system and it is "OK". They could
find no problems with the installation of the kit. They recommended a lower
watt (from 55 to 35 watts) headlight to reduce battery consumption. I don't
like this idea as I often ride at night.
Could it be the NiCad never had a proper initial charge and has no life? ----I
have some experience with NiCad's and they don't have much ability to hold a
charge over time. I am considering installing an auxiliary charging plug to
the battery so I can plug it in overnight prior to a ride. What are the charging
specs for this battery, ie volts/milliamps?
Is there not enough power output on the DR 350 to power the kit properly?------If
this is the case it would have been nice to know prior to purchase that it would
not work properly.
Is a total rewind if the stator necessary to power the kit properly?------I
am considering accessories such as heated grips and GPS power, this may be necessary
regardless.
Anybody have the same or better exerience with a Baja Kit on a dirt DR350?

Check the two wire and connector (they are yellow and black, and come from the engine)
from the magneto to the Baja-Design's regulator. The regulator has a built in circuit to cut
the head lamp power when the bike stalls (when voltage drops bellow 9-10 volts across the
magneto) so the small sized Ni-Cad battery does not discharge rapidly. That's definitely why
your head lamp winks with the turn signals blinking. As you said, it could be the Ni-Cad
battery it self, you can check it with a volt meter. There should be 12 volts across the
battery with the bike off, and 13-14 volts, 200-500 milliamps when it is running/charging.
If the battery is fine, it sounds like the Baja-Designs supplied regulator ($50) or magneto
is fried. The resistance on the magneto (Black and Yellow wire) should be 0.1-1.5 ohms. If
every thing checks out okay, you can try the 35 watt H4 headlight bulb, and make sure you
have 10 watt turns signal bulbs in place of the 21 watt ones.
You should not have a problem powering the 55/60 watt stock H4 halogen bulb, since the
DR350 magneto is rated at 125 watts/5000 rpms. I would be careful about running high wattage
accessories (heated hand grips) since the Ni-Cad battery is only 0.8 amp hour, they will kill
the battery in less than 5 minutes if you shut the bike off. You should not have a problem
with the GPS, just make sure you use a voltage regulator with the GPS, since the voltage on
the baja-designs kit is choppy and fluctuates quite a bit. I would not use a motorcycle
battery charger for the small Ni-Cad pack, will over charge them in no time. You can make a
charger, as long as it less than 100 mA @ 13-14 volts.
I installed a Baja-designs kit on a friends 94 DR350. It worked okay, but not as well
has my off-road 99' Yamaha TTR250 with the street junk on it, since the battery on my TT is 7
amp hour and the alternator is a three-phase street bike type. I have heard that most
dealers will not touch a bike with a baja-designs kit, since most of the electrical is not
stock. If I was to do another street kit on a dirt bike, I would dump the battery and use a
zener diode regulator and the electronic AC alternating turn signal flasher found on some
European motor scooters that don't use a battery. If you want to run high wattage
accessories and have a bright head lamp at idle, you can swap the single phase dirt stator
for a 93' or newer DR350S or SE three phase stator and regulator, and make a small battery
tray for a small 4 amp hour sealed lead acid battery.

Tom, the FMF MegamaxII I put on is capable of being "reasonable" if you use
the quiet core gizmo they include with it. I'm running it without the quiet
core w/ all disks in place w/ washer spacers between the last 4 disks. It
is pretty damn loud when you are running WFO, but not too bad idleing or at
hiway speeds.....but everything is relative. Another DR guy here in Dallas
(Dave Millholland) did to his stock can what I told him I did to my previous
XR650L....cut off the end & pulled out the baffle. He even welded the end
back on, & was really happy with it.

I'm writing regarding the letter in last month's issue from Dave Jennings
about the problem with his DR350 losing power whilst in second and third
gear (between 5-6000rpm). My 1996 DR350SET had exactly the same problem
which I believe was caused by the emission control feature on the DR which
basically retards the ignition timing, causing the severe loss of power
described.
The solution which was supplied by my local Suzuki dealer in Folkstone
(Alfords), was to simply disconnect two of the three wires coming from the
gearbox gear position indicator. The two wires disconnected on my DR were
the red/black and green/blue ones which go to a separate connector under the
left side panel. The third wire (blue) should not be touched as this is the
neutral indicator wire. This has totally cured the problem with my DR which
is used for trail riding and tackling the odd trail bike rally. Great mag,
keep it coming.

Hi Guy, I used a set of forks off of an 87 rm which are cartrige forks
and they were superior to the stock dr forks (90-93) I had to change the
wheel bearings due to the larger axle, plus alter the spacers a little.
It would be best to get the front wheel assy. with the forks to make a
direct interchange right into your stock triple clamps. Now I am using a
set of 45mm marzocci forks (conventional) that were off of a 95 CR250 I
just pressed out the stem and pressed in the DR stem and they work fine.
I had to get the honda brake carrier to match up with my DR caliper
though which you might have to do if you go with the honda forks. If you
have any further questions about this feel free to contact me.

I have a BD Kit on my 94 DR and it works great though I do not have any
additional accessories. I think the tech support at BD is where to turn. I
accidentally cut the wrong wire when I was installing mine and they were able
to diagnose it quickly and walk me through fixing it on the phone. They get
your questions all the time and would be happy to help I'm sure.

A friend of mine has done it with a Baja Conversion kit on a XR600. After
doing everything right, and taking it in for an inspection, they didn't even
