Subject: (klr650) bonehead
pulling the water pump impeller to replace the oil seal, i made the bonehead
mistake of not checking the archives first. now i have the flange out and
the new seal in, but don't have new replacement mechanical seal or new
flange. i don't see the manual making note of putting the new flange in on
reinstallation, will be a week and a half getting the mechanical seal.
question: is a new flange to be installed on reassembly? can the bike be
run safely without a flange (spring resting on oil seal...... sounds bad to
me)? can the old mechanical seal be used until a replacement is in? thanks
in advance.

Istvan you may get some insight by reading the two complete install
articles in the archives. Go to the archives and first search on
"clutch install" (leave off the quotes)...you'll see the two parts of
Chris Beasley's clutch/kickstarter install. Next, search on "kick and
Hugh" and you'll get Hugh "missing link" Stout's two part article on the
kickstarter install.

Just going through yesterday's posts. Was out for a couple of days due to
Montezuma's Revenge virus. Yecch! No Fun! Just wanted to mention that KERMIT
is already taken for my Y2K KLR. I guess you could have a KERMIT II if need
be. BTW, after a Labor Day trip of 900 miles I am a very happy camper with
KERMIT who was much too overloaded but ran a smooth 75-85 all day long.

Well I wanted a $12 item at Chaparral and they won't do mail order for less
than $30, but were the only place that had the item I wanted. So I looked
through the catalogue and found the Acerbis metal brace. I figured it can't
hurt to stiffen up that front fender - especially since I carry a small
cycoactive bag on it always. I have no real basis for saying there is any
improvement over stock, but logically it shouldn't hurt and its a quick and
cheap mod.

The stock signals are IMHO way too huge. So I replaced all four with shorty
signals - just generic M/C stuff - cheap and they work. Also since they are
so short they have not been damaged in any crashes. There are a few
problems with them though: they are a lot less bright than stock, the solder
joints are weak and will vibrate apart (resolder when you buy them), they
are not flexible so if they do hit something its over - they will be in a
million pieces. If any one knows of flexible rubber micro signals let me
know.

Mine would be my XL500, at 4 years.
I would also be interested in the most miles on any one bike. Mine was
on my 89` NX650, 49,000 ?(+- a few ) miles, and no major work except the
exhaust valve and guide at around 35,000 miles.

I had a 55/100 for about 3000 miles and switched to the PIAA
80/80 Super White, which I still run and love. I ride at night a lot
( commuting from work) and fell in love with this bulb.
I`ve had no problems with either, but I have heard of melted base plugs
on some bikes, when the 130`s were used.

After 2 weeks, I'm generally pleased with mine too. The rear joint where
the muffler assembly bolts to the pipe was tough to seal. Have you tested
yours for leaks? After my first assembly, I could feel exhaust squirting
out of it, even though the clamp was very tight aroung the aluminum muffler
end. So I disassembled it, spread some hi-temp RTV around it, and
re-assembled it.
I think this cured the exhaust leak, but I just noticed that I
over-tightened the clamp, because it is now distorted where the threads go
through, and looks like it will let break sooner or later.
Does anyone know (Fred?) where I can get a replacement?

With the braided brake line, and the progressives, I now find the front
brake to be just fine. Moving the brake lever assembly directly adjacent to
the Throttle also helped _a_lot_.
I think KHI's policy has been to minimize any evolution of the design at
all, in order to cut engineering costs to the bone. If it ain't broke,
don't fix it. In this case, broke referring to annual sales volume...

Best to get a cheap little DVM, and try to catch it in the act, I think.
You can pick one up at most auto parts stores, or Radio Shack, for $20-$40.
I actually bought a small one, about the size of a pack of cigarettes while
on the road, when I had electrical problems, and now I always carry it.

I put over 100,000 miles on a Suzuki GS850G with no engine repairs and it was
still running strong when I sold it. My V-65 Sabre has 76,000 with no engine
problems and my KLR has only 26,000 (14,000 in the last 12 months).
