Eric, this is not aimed at you, just my commentary on the thing.
I've always contended the following: drain your oil anyway you like, let it
drain for a day on the left (g) then a day on the right (g)...tilt it...put
it on a lift...then when you're ready refill the crankcase little by little.
When it hits the top of the sight glass find out what you've added. Elden
says it will be 2 quarts 10-12 ounces. The advice from the factory is to
fill it with 2 qts 19-20 ounces (I'm not going to figure it out again, I did
in the archives). The point is that if you're bike hits the top of the sight
glass at 2 qts 10 ounces (and mine always has, I've checked it three
times)...then when I add the additional 10 ounces by the factory recommend
I'm 10 ounces above the sight glass. If your bike takes 2 qts 19-20 ounces
to hit the top of the sight glass you're golden...and use the sight glass
(this is what Redondo has always claimed). So, my advice is to try it...and
see for yourself....

FWIW-
For those of you who like to fill the oil level above the glass, I have a
question.
Kawi states the KLR gas tank to be 6.1 gallon. After running say 20 miles
into the reserve capacity, do you fill the tank with 6.1 gallons of gas? I
know I don't, I can't put more than 5 gallons in, reason is there is
"trapped gas" that is not "accessible" by the petcock. Since this is the
case does it suprise you that all the 2.5 liters of oil can not be simply
drained out during an oil change.
It doesn't take a rocket scientist to think of an experiment to test a
theory. Find a brand new KLR Y2K at a dealer. I believe the motor has no oil
at this point. Put in exactly 2.5 liter of oil, fire it up for a couple of
minutes to circulate the oil into the filter. Drain all the oil including
the filter cavity and time how long it takes. Plot a chart showing time
versus oil recovered. Viola. Key is to find a "dry motor" that had never had
oil put into it. I'll see if I can find a Kawi service manager who might
want to help. (Dawn have you patched things up with your manager? Maybe you
could talk your service manager into doing us a favor?) (g)

I've got the same problem - happy with the pipe - but cannot get the
sucker apart
to repack it. Remove the clip - put vise grips (with leather) on the
cone and pull like hell. - No luck.

Dry? You mean the factory doesn't test run the engines?
I'd be happy to do my part for the collective Conall. I'll
call him at home to see if he'll lube it up for us. Just
for the record, I'm the kind of girl who likes it filled
up...but not overfilled.

Gary Weaver has a Cobra on his '89.
I observred these two things about it:
1) His core rotates when the whole assembly is hot, but it won't budge when
cold. Try removing it after letting the engine run for awhile.
2) It doesn't seem to be as big a piece of shit as some people on this list
have claimed. I believe Gary's has over 5k miles on it, and it's still
together. It has a loud but nice rich sound.
In contrast, my SuperTrapp has been a bit of a pisser. Two of the three
disc retaining screws sheared off, as did one of the weld nuts. Also,
although I followed core extraction directions TO THE LETTER, the welds in
the core broke the 2nd time I had the can apart and now it rattles like a
son-of-a-bitch. I'm going to call SuperTrapp and complain and ask for a new
core.

Forget quarts and ounces. The manual calls for 2.5 liters.
Get a ratio rite or other container that's marked for liters.
Get the engine to operating temp and then drain the oil
overnight. Pour 2200 ml in and you should be very near
the top of the sight glass. Now follow the manual...
Run the engine for a few minutes, then stop it. After a
few minutes, recheck the sight level and you'll see that
it is well below the top of the glass. As you pour in the
remaining 300 ml, you'll see that it takes almost every
drop to reach the top of the glass. If you wait more than
the few minutes that the manual specifies, you'll see
that the level will continue to rise. I suspect this is
where some of the controversy is born.
I respect Elden's opinions. He's even won a case in court
against Kawasaki and their attorneys regarding another
engine issue. I'm still not sold on his oil level reasoning.
BTW, his engine rebuilds were pre '96 models.
